In render item's setting, set AA to 1x sample, and disable Global Illumination. Additionally, the alpha render output controls dilation (edge padding), the value of which is defined in Settings > Rendering > Final Rendering > Bake UV Border Size. Generally you'd want full padding. That should be everything. -

Man I really envy your weapon art. Even your stuff from 2003 is awesome. I may hit you up on msn later for tips if thats ok. One thing I would do is put a link to the construction sheets of the item under the main thumbnail. -

Right on Ely. It was very easy, but fun! Definitely the proper mod for learning to use Hammer. For the next one(s) though try and have it so the items in the map all contribute to the puzzle. The companion cube and 2 turrets weren't there for any reason except... to be there, so it was a bit confusing. Otherwise, nice! -
